 Merchandise Suggestions
I didn't see this topic when I did a brief search. I am currently in a group that uses a game board and miniatures and I have been wanting to try my hand at gm-ing, but there is one thing I think would help... a Baron von Badass miniature. This probably is not totally viable, but I would get one.

While awesome, I wouldn't even know where to start.

 Merchandise Suggestions
There's a few companies that will custom sculpt 28mm minis. I know the Freebootaz were looking into doing one before Spencer quit at 40K radio

 Re: Merchandise Suggestions
You know, Fear the Boot dicebags and dice seem like great pieces of merchandise, too. Green dice with yellow pips, or black dice with green and/or yellow pips, etc. Put them in a nice FTB-themed container and I'd be completely sold. (I mean, I need to pick something up when our kid's born. Need to make sure he/she has dice on hand, you know?)

I personally want a Spaceballs flamethrower. The kids love it.

 Re: Merchandise Suggestions
What about D&D miniature versions of all of the hosts? You could sit them around a miniature table and roleplay a podcast episode.
Dan's would be holding a shotgun or a screwdriver, Wayne would be wearing a Batman Cape, Chad would have a Jenga tower, Chris would be a computer moniter, and the Pat soundboard would sit next to John.

Eh... Although if they were multi-part plastics they might be good to kitbash into other minis. Chad, I look forward to changing you into a Jokaero Weaponsmith.
